Introduction
DJB Serial Numbers D35C (6113-7437); D350C 7119-7599(6WD only)The 5U5012 Guard that is presently standard in these models will eventually make contact with the gears and cause damage. To avoid this, the guard must be removed and updated according to this instruction.The interaxle differential on these models may be updated to an improved version which will be less likely to fail under extreme conditions.This instruction will provide the procedure for updating the 5U5012 Guard and the parts list and locations of the parts required to strengthen the interaxle differential.Reference: Service Manual, Parts BookNecessary Parts
Removing the Old Parts
1. Remove and disassemble the output transfer drive according to the instructions in the Service Manual.
The parts called out in the illustration and on the parts removed list [except item (14)] may be discarded. Save all other parts for reassembly.Reworking the 5U5012 Guard
1. Cut off the 5U5012 Guard to the dimension shown to make the 7U4999 Guard. The dimension given is from the inside of the guard.2. Grind out the old part number and stamp 7U4999 on the guard.3. Check the weld joints at location A (both sides) to be sure they are full length and 2 mm (.08") fillets. Weld as necessary.4. Make sure the mounting area for the guard is free of paint, weld splatter and other imperfections.Installing the New Parts
A. Install 7U4999 Guard Assembly. Use 2U2856 Retaining Compound on Bolt threads (Tighten to 55 7 N m (40 5 lb ft). B. Install pin with flat toward rear. C. Use 2U2586 Retaining compound on mating surfaces of gear and differential and on bolt threads (Tighten to 260 - 285 N m (190 - 210 lb ft). D. Apply 6V6640 Sealant to this joint. E. Shim to give 0.05 to 0.16 mm (.002 to .006") End Play.1. Assemble the new parts as shown. Refer to the Service Manual for Assembly instructions.* Torque all 9.4 mm (3/8") bolts to 54.4 6.8 N m (40 5 lb ft).* Torque all 12.7 mm (1/2") bolts to 102.0 13.6 N m (75 10 lb ft) unless otherwise specified.
