Idler Gear ReplacementProgramThe radiator or counterweight does not needto be removed to gain access to the timing gears.Required tools230-6283 Timing Pin Crankshaft150-3992 Timing Pin Fuel Injection Pump.1. Remove the bottom guard from beneath theradiator. Turn the drain tap on the bottom of the radiator carefully withgrips and drain the coolant into a suitable container. The coolant canbe re-used after the repair.2. Remove the radiator top hose and after-coolerhoses 3. Remove the top fan guard.4. Loosen the tension and remove the alternatordrive belts.5. Undo and remove the 4 nuts retaining thefan to the pulley hub (13mm socket). Beware - there is a large washer/spacerbetween the nuts and the fan! Remove the washer/spacer and then removethe fan. 6. Remove the remaining 4 bolts and bottomfan guard. 7. The fan pulley can now be withdrawn fromthe 4 long studs.8. Remove the bottom hose from the water pump.9. Remove the water pump and gaskets. Makea note where the bolts come from ? they are different lengths. Reassemblyis easier if you know where each bolt goes!10. Remove the front timing gear cover. Thereis no need to remove the bottom pulley to get the cover off. Make a notewhere the bolts come from ? they are different lengths. Reassembly is easierif you know where each bolt goes!11. Turn the engine until the timing pin holein the camshaft drive gear lines up with the timing hole in the front housing.This may not be TDC No.1, but as we are only replacing the idlergear, thisis not important.
12. Insert the timing pin for the crankshaft? you may have to turn the crank slightly to get thepin to locate. Make sure the timing holes stillline up for the camshaft.13. The timing pin for the fuel injection pumpshould slide into the timing hole now. 14. Slacken the locking pin on the side ofthe fuel injection pump and remove the spacer from behind it. Tighten thebolt to pinch the pump shaft. This will lock the pump in this position.DO NOT attempt to
