Start By:a. disassemble transmission Later machines will have a different bolt pattern on the transfer case. 1. Bend the tabs on locks and remove bolts (1) and locks (2) from cage assembly. 2. Install two 3/8 "-16 NC bolts in cage assembly (3) and remove from case assembly. 3. Remove bearing (4) and race from cage with a hammer and a punch. 4. Remove two seal rings (5) from cage assembly. Remove the carrier from the cage only if damaged. If carrier is removed from the cage, damage to carrier will be the result. 5. Remove gear (6) from case. 6. Remove spiral retaining ring (7) from gear with a screwdriver. 7. Remove bearing races (8) from gear with tooling (A). 8. Remove bolt (10), washer (11) and yoke (9) from the cage assembly. 9. Remove seal (12) from yoke. 10. Remove cage bolts and install two 3/8 "-16 NC forcing screws. Remove cage (13). 11. Remove lip type seal and O-ring seal (15) from cage. Remove bearing race (14) from cage. 12. Remove six bolts (17) and cover assembly (16) and gasket from case. 13. Remove nut (18), spring (19) and screen assembly (20) from cover. 14. Install tooling (B) on case assembly and carefully turn the transfer case on the opposite side. 15. Remove bolt (21), retainer (22) and flange (23). Remove bolts (24) that fasten cage to the transfer case.16. Remove O-ring seal from flange. 17. Install two 3/8 "-16 NC forcing screws in cage (25) and remove cage and shim pack from case. Remove lip type seal (26) from cage. 18. Remove O-ring seal (27) from cage. Remove bearing race (28) from cage with tooling (C). 19. Install two 3/8 "-16 NC forcing screws in cage assembly. Remove bolts (30) and cage assembly (29) from transfer case. 20. Remove bearings (31) and races (32) from cover with tooling (D). 21. Remove two gear assemblies (33) and (34) from transfer case. 22. Install tooling (C) on gear assembly (34) and remove bearing (35) from assembly. 23. Turn gear assembly (34) over and install tooling (E) between gears to remove gear and bearing (36). 24. Install tooling (C) to remove bearings (37) from each end of gear assembly (33). Remove gear from shaft. 25. Remove bearing race (38) from case.Assemble Transfer Gears
1. Inspect all O-ring seals and gaskets for damage and make any replacements if necessary.2. Heat all bearing cones to the temperature of 275°F (135°C). 3. Lower the temperature of bearing race and install it in transfer case with tooling (A). 4. Put gear (2) on shaft and install bearings (1) and (3). 5. Put gear (4) in position on gear shaft (5) and install bearing assembly (6) in position. 6. Turn gear assembly over and install bearing (7) on gear shaft. 7. Install gear assemblies (8) and (9) in the transfer gear housing. 8. Install bearing and races in cover with tooling (A). 9. Install 6V6640 gasket maker to location (10) and cover (11)
